Sun gear for a small robotic planetary system
The "D" shaped hole is what was wire cut on this part.
The bore in these parts was too small to broach. Customer specified a very small radius between the bore and the flat, so .004" wire was used.

Mold plate, approximately 3" thick, fully heat treated.
Customer wanted to add (10) 3/32" ejector pins to an existing mold, with a tolerance of ±.0001" on the hole size.
Wire edm the only method to do this in a fully heat treated part. Start holes were done using a 1mm electrode in hole popper, then holes cut to size via wire edm.

Spring clips for a prototype assembly.
These clips were cut from .063" thick spring temper material (stacked 6 pieces thick).
The customer needed just a few spring clips for a test, and the spring company wanted a few thousand dollars for tooling and initial setup. Wire edm to the rescue!

Aerospace part.
Inside walls on this part had 1° taper from one end to the other, and material was 46Rc 17-4.
One-off part. Hardness of material and geometry would've made milling setup difficult. Wire edm dropped this part out in one cut within less than .001" of desired geometry.

Aluminum "can".
Material is 6061-T6. Part is 6" in diameter and about 5" tall.
Requirements were that this part be cut in half as close to center as possible, and <.015" stock removal. Fairly low power and .008" wire was used to keep stock removal near .010" and a good fixture and careful centering resulted in the cut being within .0005" of center.
